Company truck, a 2012 with 80,000 on it. When new, it was using about 1 gallon of def per 500 miles (and getting 6.8mpg). Ever since its PM -- the last 20,000 or so, its been using 1 gallon of def every 200 miles (and getting 7.4mpg). Happy with the mileage, but now I have to find a pump with bulk def every other fillup - is this normal?

really DEF consumption depends on calculated NOx emission and it is recheced with NOx sensor.

w/o EGR calculated DEF consumption is about 8% of fuel, with EGR - 4-5%.
but all depend on engine load. With 100% engine load DEF consumption is close to zero.

Really DD15 is Mercedes OM 471 engine, it is CRD with X-PULSE pressure multiplicator on every injector, so injection pressure is over 2000 bar. It lets burn fuel fully, so really fuel milage is very good... till something goes wrong in fuel system.

My 2012 Cascadia with DD15 engine has 32,000 miles so far. It uses 1 gallon of DEF for every 180 miles. I pull a bullrack and average 5.9 mpg for the daily round trip of 600 miles. I'm loaded and weigh 80,000 to 85,000 for the first 300 miles and I return home weighing 32,500 for the second 300 miles.

I am lucky to have a new Pilot truck stop that I can fuel at. It has DEF at the pump. It is a lot easier than using those 2.5 gallon containers.

Company I work for purchases DEF in 1000L containers (we call them cubes) so we fill DEF tanks fully in garage. drivers have DEF cans too, becouse there are places where there are no DEF pumps

I've yet to see a truck that get 500 miles to a gallon of DEF... I believe your calculations must be off! Your DEF tank should have a capacity just over 20 gallons... That would mean unless running teams you wouldn't fill your DEF tank but every 3-4 weeks! I am getting about 8.8 mpg on diesel and about 5000 miles on a tank of DEF... My truck has a 23 gallon tank so that comes out to about 217 miles per gallon... I don't see how you could possibly do better than that!
