2009 prostar with a 400 ISX engine. Coolant keeps going down . Partner had it checked at shop. Pressure tested no leaks. They tell him that I am putting to much coolant in. I got tired of dropping a couple of liters of coolant in each day so now I fill it too max when it is cold. Thats a no no so he tells me. just fill it to the min cold level that should be good I`m told. Funny thing tho the freaking level is just above sensor in the bottle with a hot engine well below min cold mark. Any thoughts anyone ?? 275,000 kms

    thanks Muff

radiator cap maybe broken, or incorrect psi. they dont check the cap in a pressure test (well not that i know of)

I had the exact same thing happen with my ISX Muff and it was a 2009 also. They said the same things too. Pressure tested it, told me I was putting too much coolant in it....I spent a day in a shop trying to get it diagnosed. Went back to our terminal and he put another 2 gallons in it. I headed from IA to MA. When I got to PA all the warning lights come on and I pulled into a rest area immediately. The wrecker come out there and wanted me to move the truck a little so he could hook up easier. It hydrolocked on me when I tried to start it.

Turns out those engines are bad on the EGR cooler leaking. The coolant leaks into the cylinder and is so small it gets pushed out the exhaust. You won't see it in the oil pan. But moisture in the cylinder is not good as the rings loose lubricity. It starts out real slow over a month or two. You gradually put more coolant in. Then bam,it gives away. Nobody seems to have a clue to it while it's happening. But talking around I heard a bunch that had the same problem.

It's alot cheaper to get it fixed now and to prevent further damage. The mechanic said he was surprised it ran afterwards. I did lose a little oil pressure afterwards. I think I was one of the first ones at around 50,000 miles. A cummins rep even come out.
What can you do? I did my best to let everyone know I had a problem and get it fixed. I spent a week in a Williamsport, PA motel while they ordered the parts and fixed it.

My '07 ISX had a bad pressure cap on the tank that was leaking down the side and not easily visible. Bunk heater hose clamps are also another place that leaks are hard to see.

That problem I said started with the 2009's. I'm surprised they didn't have a recall. There's a bunch of them. I haven't heard of any 2010's having that problem. I think they kept quiet about it and modified the EGR cooler.
Now that you mention that Hardlevr. I did spend part of a day at ThermoKing. They thought the APU was leaking or eating the coolant.

Cummins is aware of the EGR cooler problem, but they don't have recalls. Recall are more for OEM vehicle safety related stuff. That is why you have warranty. If your warranty is up, sorry, but you can still try for policy or customer good will. It works!

An oil sample test is a good way to cheaply diagnose if its getting into the cylinders. You're probably better off having it done by Cummins than say a truckstop or SpeedCo.
