Tackling an electrical issue...is it worth it?

    I had an intermittent problem on my Freightliner. It was the harness, near the sensor. You might get lucky and replicate it, while moving the wires around. Could be a broken wire that’s making contact most of the time. Hot areas and brittle spots being suspect.

    Pull test the wires at the sensor connector, especially if the surge tank is on the Rad. Copper will break inside the insulation from engine vibration.

    I agree, harness issue. If the wires can't stand a gentle tug, they're broken inside the insulation. Usually where there's flex and heat is where harnesses fail. I'd look at the spots where there's no loom around the wires. Less support = greater chance for breakage.

    The very harness connector does not look firm at all. It could be a suspect.
    Even though I was able to get a positive result with the continuity test on it, it may lose connectivity when plugged in to the sensor. I'll see, if I can find another connector, splice harness wires with it and then see if it does any difference.

    Now, when I have the diagram and able locate the ECM connector number, I am tempted to run a separate wire from the sensor to it and then run a new ground wire...Although, it may be a useful troubleshooting exercise , I think that going with the new harness it the way to go. It is overdue as well.

    Sensor is two parts device. Bottom part with magnet sensitive chip and float inside the coolant expansion reservoir with magnet. I was playing with this #### for years then found socket plug was bad inside. Try to push wires inside after plug is in. Plus turned sensor so the plug looking inside to the engine.
    Don't unplug, disable sensor and check coolant every time the check light is on. When my sensor was giving me crap i got to ignore it but once light turned on and i got to pee at same time. Pulled to truck stop and noticed coolant river behind my truck. Lower radiator hose was cut due to improper installation when radiator was changed.

    Repair your wiring, its not a big deal. Take your time, get the correct wiring connector. If thats not it replace the coolant tank, sometimes after years of bouncing down the road the float/magnet gets hung up.

    Now, you made me wonder, if there is another component to it inside the tank...does the sensor go into a tube on which there is a magnetic ring that moves up and down like the fuel level floater? If so, maybe indeed, the fault is on the tank side too.


    this is the sensor I replaced earlier. Even though it shows 3 pins, it only has 2 wires.
