As the fan motor wears out it pulls more amperage which is what heats up the wiring. Sometimes the replacement harness will be heavier gauge wire which will help.

I have the same problem on my Freightliners Bunk switch. Replaced the expensive pigtail less than a year ago. The switch terminals are usually loose too, from switch getting hot. Makes it even worse it seems. I guess it’s better than a wire melting where it’s hidden. I wonder why the dash switch hasn’t ever had this problem. Both usually run all the time, till the fans go bad. I’m going to replace the end terminals only this time. Right now, I’ve got the high setting wire end clipped with an alligator clip. It’s pretty hot! Lol. I wanted to see if the heat was from an inefficient blower and not just from a bad switch. Guess I’ll be replacing the blower motor also. They’re not cheap anymore. I see some online for half or less than Dealerships. Learning as I go along.
