You sound like the rubs are deep and have compromised or have corrosion in the copper? I would most definitely stick with 2/0 on the cranking cables. I would stick with the 1/0 on charging cable, I think bigger is overkill.

    Standard alternator? Nothing special?

Nothing special on alternator, 210 amp

Nicks in cable sleeve arent bad and i can just use liquid tape and sleeve with some spare brake line for now Just didnt want to replace cable that id have to replace again in 3 weeks when parts showed up

Fuel return line from old tank, 6-7 inches, new tube is full depth, run that to the bottom or halfway or what?

If you are replacing Paccar tanks and the engine/fuel system are original to the truck I would make the new tanks match just to be safe. What engine?

Some never engines are picky on return fuel being submerged and not open. I do know older stuff just dumped on top.

When all else fails, leave it the same.
