    EGR cooler AND head gasket.

1.18m miles is due for an upgraded EGR cooler and EGR system cleaning anyway.

I replaced my EGR cooler at about 780kish! It sure has alot of pressure built in it. Im afraid to open the cap even after over night parking!

Did you put in a stock EGR cooler, or an upgraded cooler with the tubes welded inside it? Stock coolers tend to go bad about every 250-400k.

Just an update: Today all of my coolant leaked out by egr cooler. I just added two gallons and dropped it off at the dealer.
They will run a pressure test and see what failed.

    I also got a quote for a rebuild 12,151.00
    - Cyldiner Head Assembly
    -RKR Arm and Shft
    -Lower End Bearings
    -Camsbrg Set
    -Cylinder Kit
    -Bolt/Gasket
    -6 Injectors
    -Valve Assembly
    -Elbow Assembly

Water pump was recently changed and turbo is roughly 2 years old.

EGR cooler. EPA's gift to mankind.
I had one that i finally got sorted out, the truck had all kinds of random leaks one after another, blew the fill cap off at one point (Cummins), then is started sucking down coolant faster daily to the point of a gallon in less than 1k. Put a new EGR cooler on and it's all fixed.
Theory of the failure is that if the coolant can go in, the exhaust can go out and it's under more pressure especially when working. ~30psi+ vs 15 for the coolant.

I have a question. Your input will be greatly appreciated. I have a 2005 FL Colombia with a DD in it. Almost 1 million miles. It runs great not loosing any fluids, not smoking or anything like that. The problem I am having is the temp gauge. Sometimes it pegs at 255 deg. Engine fan will not come on. I switch it on and them will eventually come down to 200deg. When it reads 255 I pull over, pop the hood check the coolant bottle which is full. I slowly open the bottle and no pressure buildup no boil over. I just put a brand new sensor in last week from dealer. Any ideas

Sounds like the computer isn't signalling the valve to close. The valve must be working if it works with the dash switch.

It does work with dash switch.
In thinking to remove intercooler to see if radiator find behind it are clogged. Not sure how that would be possible considering above and below intercooler looks clear
