Cascadia alternator - what does this little wire do?

    @RocketyMan, your post is unbelievably helpful.

    I reconnected the sense wire and now my alternator puts out 14.1 to 14.2 volts. Turn on the headlights, fan, etc. And the voltage stays @14.1-14.2. Google says that's the normal voltage.

    I just noticed this wire now so for the last 4 months, my 4 brand new batteries have been getting overcharged at 14.5 to 14.6 volts. Please don't tell that I damaged them.

    The serial # of my truck is AB6336.

    Today I loaded paving stones and cinder block. So I sat in line with the other trucks. Shut the engine off to save fuel, start up, move forward 1 truck length and repeat. By the 4th truck it was my turn but my truck wouldn't start. Just click. After a 5 minute wait, it barely started.

    The shop that did the inframe also added 4 hours of labor to replace all 4 batteries and clean all of the connectors. This is what the area loiks like.

    There is another electrical issue as well. My Thermoking keeps blowing alternators. After the second one went, I asked an alternator and starter shop to help me out. They sold me a Bosch 12373N. Rated at 120 amps like my existing alternator but then load test showed that it put out 150 amps. It lasted 3 weeks.

    Any ideas?

    That looks horrible! Take everything off and clean with solvent and a wire brush. Then clean the solvent off with brake cleaner. Put it all back together and smear a bit of grease on the busses where the writing is (not a lot and don't get it near the connectors) spray the whole mess with red terminal protectant. Carefully wipe off grease.

    Unfortunately, charging flooded lead acid batteries in excess will boil them. I'm not sure what your vocation is exactly, but if you do any sort of excessive idling, or long line haul, holding voltage at higher values for an extended amount of time will over-gas the batteries.

    At any rate, you MegaFuseJunctionBlock looks seriously corroded. And you original BOM is spec'd with a DR 36SI 160 amp to have a sense wire hooked up to the batteries. Try disconnecting batteries and cleaning up some rust? Sounds like you might have an excessive draw somewhere?

    Your MFJB is a -002. And the picture is upside down from what you took. So that seems correct if I'm reading all your fuse ratings correctly.

    Can you borrow an amp clamp and see what's pulling excessive loads?

    Wow. Great info.

    There's no way to add water from what I can tell but I will see about adding some.

    I can't borrow an amp clamp but will fix the Mega Fuse Block. Do you happen to know who actually makes the MFB? I want to buy another MFB like this one but with 6 fuses and add a fuse for my APU alternator and another fuse for inverter. These are wired directly to the batteries and may be why there is a huge draw on my APU alternator.

    One more thing is that the inverter reads 12.8 volts when the APU alternator is working properly and 14.2 volts now but the regulator on the APU alternator is bad.

    There was a discussion about that sense wire before here in this forum. Oem sense wire is a joke.
    Make a good votage sense wire . Must be 12awg wire, both end with soldered good ring connectors. One end goes to battery plus terminal, the other end to alternator. DO NOT USE CRIMPED TERMINALS.

    Don't forget the 5A Inline fuse and close to the battery. Mine is in the first 3" of remote sense wire.
