2008 Durastar 4300 Maxxforce Dt466 Regeneration issues

    I was lucky for 3 years without major issues, however I think my luck runout with this truck.

    I had issues with my Egr Intake and exhaust getting plugged every 5 months, so I was cleaning/baking them and they run fine for 5 months.
    So I decided to get New Coolers from Tamrax tube style installed them last weekend, cleaned anything I could see black carbon , installed new Intake heater. Hoping with New Coolers and the cleaning job would at least be more then 5 months.
    Next day after installing them I went on the road , and I noticed bit less power , and few hours later regeneration started to happen while driving it happened about at least 5-6 times that day.
    Next day early in the day was still regeneration a lot during the morning however in the afternoon didn’t go to regeneration mode. I thought maybe the Dpf filler was dirty , and I had one cleaned already so I swapped. I was so happy because the Truck had lots of power , however the regeneration has returned maybe 2-3 times a day . Now I noticed my oil level has raised up 3/4-1 inch so looks like I’m getting fuel into the oil because of some my time going regeneration mode.
    Today I went to replace intake side Egr cooler to original fin style cooler cleaned/ baked also put in used Egr Valve waiting for new one , and Exhaust Back Pressure sensor , and now truck runs amazing lots of power, however after 10 min of driving Started regeneration mode again for about 15 min.
    Honestly I don’t know anymore!!!!
    Even went to dealer to see if they can take a look , they said leave the truck and in 4-5 days they will take a look.
    Anyone has any ideas or direction?? Or had this issue???
    I had already change the oil because I’m afraid of something happening with Diesel fuel in it , however I can’t be changing Oil every 2-3 day at $300 here in Canada

    With older systems, you can have degraded after treatment causing this, or engine problems causing this, or a combination of both. Can be hard to troubleshoot because you have so much going on. Engine health is first. Only check oil level when the engine is cold at the start of the day. It will be higher at the end of the day because now the oil is hot and will expand in volume with increase temperature. Those engines have in-cylinder regen dosing, so if it is regen all the time, it can put excess fuel into the oil from that process and doesn't mean an injector is bad. At this point, you are dealing with an electronic engine and you need to right software to see what is going on. I would disconnect the exhaust before the DOC and snap the throttle to full and hold it there to see if major black smoke is emitted and lingers. Normal will have a slight puff and then be clear. After that you need to check for codes and run 0-60 performance and air management snaps shots plus a forced regen to see what is happening. If you are doing regens and it smokes white or greyish, that generally means the DOC is degraded and the DPF never gets to a good and hot regen temp and just gets plugged up all the time.

    Thanks for the reply . Today I went back and took the truck on the highway and went pedal to floor many times and so far no Regeneration and truck had lots of power and run great. Tomorrow will be the real test with the load on .
    When I replaced the Dpf filter the Doc was very clean , just black sod on the walls , and I believe the in to Dpf was black and out was all clean

    I also tried Forced Regan , at first wouldn’t do it because couldn’t build up exhaust pressure.
    So I replaced EBP sensor make sure run a wire thru the tube , and now go in thru all the first test rpm starts raising for about 4-5 min and then error code comes up saying Regeneration not need it, however no more Exhaust pressure codes show up .

    Can the Dpf filter be installed wrong way ? I’ve the 9.5 inch round at the both ends and after Baking my marks are gone.

    There is usually a small arrow laser etched or pin printed into the side of the DPF indicating flow. Only a service tool can force a regen. If you use the dash buttons and it isn't calling for one, it won't start one.

    Do I just wanted to update, after installing used Egr Valve - new on the way , and going back to original fin type intake only cooler with EBP sensor , with cleaning the sensor tube. This Maxxforce Dt 466 hasn’t run better since I had it, lots of power no regeneration and no fuel in the oil and even better fuel mileage. To me looks like the EGR valve had a lot to do this issue, and also the tube going to EGR was bit plugged. So this weekend I’ll install new Egr and want to go back to the new style intake Egr cooler and hope truck will perform the same
