I think I'm going to find some people with different motors that I can get EGR inlet templates from and make some stainless caps/inserts. EGR just ticks me off to no end. Heck, I'll even give the prototypes to the volunteers. Provided I can get detailed fuel and mileage records from before and after.
Stopping all that soot and garbage from going back into your engine can only be a good thing.

Every time you have any problem with an engine doing intermittent problems the first thing you as an owner want to do is clean the battery connections and wash the battery's, check the ECM fuses and wires. That you can do and save you from paying a mechanic doing it. Clean the grounds to the block and cab. Have the CAC tested, also when the test equipment is put on the right side, inspect the air intake manifold and the boost sensor.
The turbo should log a code for every action that is out of the normal.
I have had units do similar things, what I found was with it connected to the laptop it would log a key off, stumble and carry on. I had printed the ECM totals and the keys off total was higher than it should have been.
With it running try wiggling the ECM wiring. -
Have you checked your pick up tubes in your tanks? Or checked to make sure the tank vents are not dirty and stopped up? Have seen the hoses on the vents get debri in them and will make you think you are sucking air when its just having a hard time getting fuel or as its known cavitating.

hook a fuel pressure gauge were your fuel temp sensor is, if pressure spikes up then drops below normal as its farting you have at least 1 loose injector and needs to be resealed

Any luck finding the solution? I have the same exact problem, changed injectors, turbo actuator, EGR, now Detroit dealer tells me that I need to change air filter, turbo and EGR again, but no guarantee .........

NO! Haven't been in my truck this week due to me ending up in the ER with the worse case of the flu I EVER HAD. Going back to work today.
That's the reason I haven't put any money into my truck as far as fixing the problem. I don't think DET even knows the problem and my guess is just as good as their guess. I hate wasting money, been down that road more than once. -
WCM - you know when it comes to trucks and women the will make you waste money! Now as far as Detroit telling you that you need to do those things again they are just taking a guess at the problem. The MAIN problem in the TRUCK ENGINE SERVICE industry today is THERE are NO MECHANICS anymore. Just a bunch of techies that cant do any thing without a laptop and who have never had to really get their hands dirty fixing a problem. That's the main reason i have an older truck without any of that EMISSION junk on it.

We had a few 2004 sterlings with the old 12.7 detroits. They were the first year egr engines. I had one that would constantly stumble when you would try to downshift. You would pop the trans into neutral to rev it up and nothing. It sounded like it was missing. After i finally was able to convince our fleet manager that there was a problem he took it to detroit and they said the injectors were coming loose. I guess there was a tsb or a recall over this (this is what i was told). Not sure if it would still be an issue with your 07 but i have heard many guys with injector issues on the egr series 60's. Most were small HP 370's in single axles.
