I would look into getting some walker megaflow mufflers. They claim to improve fuel economy by 4%. Also, I would most definitely try and fix that problem by going into a Volvo shop where the mechanic can properly diagnose the issue. Out of curiosity, how fast does he run??

He goes 68 mile an hour, we just had it at a volvo dealer for a week and they can not find a problem with it. Still doesn't explain the poor fuel mileage. They replaces the air charger and replaced the clutch that just went out on us. They have no idea why we are getting such poor fuel mileage. When he took it into volvo we were getting 5.5 mile per gallon since he has had it out of the shop the mileage is down to 4.7 give or take...

How much does he idle? Idle time and speed are the two biggest things a driver can control. In that thread that KH pasted into the above post, the average is 6.5 MPG. You can't afford 5 MPG at today's prices.
At 5 MPG you are spending 0.78 CPM for fuel with a cost of $3.95 per gallon. At 6.5 MPG you are spending 0.61 CPM. That is 0.17 CPM that is going for fuel and could be going in your pocket.
If you spend $5,100 to improve your mileage to 6.5 MPG, in three months it would be paid for running 10,000 miles a month. For the balance of the year you would pocket $15,300.
I don't know how much you can improve your mileage or how much it would cost. You can see from the example it is important you improve it. If it isn't running right, mileage will almost always improve some when the problem is addressed. -
he idles very little. if it's really hot he will idle but usually the truck is off if he's parked

I don't suppose it's under warranty? The usual advice is to take it to the proper engine shop. With a Volvo, I guess that would be the dealership. All dealers aren't created equal. Take it to different dealers until you find a good one.
Years ago I purchased a new truck with a defective fuel pump. It sheared the shaft the first trip and was down 10 days because Cat was on strike. It took visits to 4 different shops over more than 2 monthes and a total of 17 lost days before I got it fixed. Finally the Cat house in Cheyenne, WY replaced the pump.
Anybody and everybody share where you know of a Volvo dealer in Illinois, or anywhere else, that is good with their engines. -
our first mistake was buying this truck from lone mountain truck leasing. They apparently got it to the point of passing dot. Only certain things are covered on the third party six month warranty that we have. the injectors are covered, but since its not throwing codes volvo doesn't think thats the problem. We are just grasping at straws trying to figure this out

I'd have to disagree with that statement.
It is never a good choice to lease over purchasing. Still Lone Mountain is one of the best leasing options available based on my research.
Those warranties aren't much good for anything but catastrophic failure.
IMHO, your first mistake was buying a Volvo engine. When I researched this site I found plenty of information that made me decide I would never purchase a D12 or any other Volvo engine. Actually based on the electrical problems and proprietary parts they use, I wouldn't purchase a Volvo period. -
