if you mess with the wire harness in anyway what so ever being original dont patch it just replace. internal harness is about $250 to $280 and harness from ecm to engine is $475 to $550. not that hard to swap out. you will have to take the valve covers and valve cover riser off to change internal harness, just a few hours and beers on a weekend and you will have it.Superwav Thanks this.

More than likely it is the wiring harness. I've run into this in the past and it is hard to diagnose at times. Even an Ohm meter won't show much of a variation between the wires from one cylinder to the next, but the injector will react differently causing a miss or rough running engine. CAT has updated the harnesses with a haevier gauge wire and insulation for the injectors. My recommendation is to replace them with the updated parts.

OK, looks like we're getting a new harness. I'll just replace the thing and eliminate a possibilty for future failure, and hopefully the current problem.

Cats diagnosing is to give all connectors to there components such as injectors or jakes a 10lb pull test, even tho the wire may look good and intact maybe broken and just making a crappy connection inside the coating of the wire. Your exact scenario happened to me after a injector replacement and after a pull test I found a bad wire.

Most of the speculation is pointing to the harness, including your experience, so I definately want to replace it now. Even if that doesn't cure the miss (although I believe it will), I feel it'll be good for my peace of mind, and one step closer to solving the problem.Heavyd Thanks this. -
Well, as you all may have noticed, it's been awhile!
I finally got the ol' girl into the shop Monday. (I've been too broke to do anything) The rig went back to the CAT dealership that I've been taking it to, with a list of problems that cropped up/got worse this last week. Today I got the call.....
First the problems:
1) Engine smokes blue/white at startup. This just started about three days ago, and clears up after about 2 minutes.
2) Engine runs very rough (missing 1 or 2 cilynders) at startup. This goes hand in hand with the smoking, and cleans up after about 2 minutes.
3) Engine consistantly runs rough, makes 28-30lbs boost (down from 35-36), fuel milage is 4.8 (down from 7.5).
4) Engine brake runs rough (5cyl), and makes 10-12lbs back-pressure (down from 18.
When I dropped the rig off, the manager agreed with me that it sounds like a couple of the new injectors have failed, and possibly one of the jake solinoids. The phone call paints a different picture....
The technician says they found #5 to be "a dead hole". They swapped injectors with the #6 cilynder, but "the smoke stayed with number five". So, he says I need a head gasket. I asked him how they came to that conclusion? Was there a leak-down test? What were the results of a compression test? There was no leak-down test done, but a compression test was. The results showed no loss of pressure. There is no oil in the water, no water in the oil, no loss of coolant or oil, no abnormal pressurising of the cooling system, no pressurising the crankcase, no blow-by.
There is a "dead hole" but the injectors that we all agreed were suspect are now OK? There are NO signs of a bad head gasket, but they're pulling the head anyways....?
I'm at a loss. I used to be an engine machinist, and this just sounds like they're trying to cover for the crappy work they did previously, or something like that. Or could it just be that I'm sicker-n-hell and my NyQuil sodden brain is missing something? -
I have to agree with cat sounds like a blown head gasket.
When the gasket starts leaking the cylinder that it is blown on has lower pressure and can not burn the fuel in that cylinder so it comes out the stack as white smoke (I burnt fuel). As the engine warms up it has enough heat to burn the fuel but still not as strong as the rest. Most commonly it pressurizes the cooling system but not always it can blow to a head bolt. Also number five seems to be the most common cylinder to blow out the fire ring. When it gets fixed make sure all the liner heights are checked and the block gets counterbored if needed or you will have the same problem shortly.Last edited: Sep 27, 2012

With what you've listed above, I'd be looking at a head gasket also. In fact as I read your post I started thinking head gasket before you stated that this is what CAT suspected.

I did double check with the shop manager, and we also talked about prices, and made sure the liner height would be checked also. Lookin' like 18-20K worst case senario.
