This is the second Volvo that I have had that has exhaust come in through the dash vents. It happens when the truck is idling with the fresh air switch on. It is so bad that it can make your eyes water. I don't notice it much when the recirc is cut in. I have run most of the models of trucks out there and can not remember it happening with any other make.

Our mechanic has checked about everything he can think of and can't find a leak.

Anyone have an idea what it might be and a solution to stop the exhaust from coming through the vents?

You have a leak somewhere, plain and simple. I'm guessing the flexpipe. Blowby can cause the same sort of problems, but not watery eyes usually.

is it Volvo D12D engine? Ouh, may be crancase smoke. All D12 engines got open crankcase vent. system, really this system is made of one tube) LOL

Newer D13 got closed vent system. No smell in cab when truck idles

D12. Crankcase smoke? If i close the vent into the recirc position can I idle the truck at night while sleeping and not asphyxiate myself?

Assuming it's a Volvo engine, check between #5 & #6 cylinders at the exhaust manifold, the connection at the turbo & EPG & flex pipe. Check at every section that the exhaust manifold is jointed, even check behind the joint with a small mirror. Also, if it's clean idle, check on the passenger side at the dpf, there are three gaskets that can leak if the banding isn't tight. PS, you should never smell exhaust out of your crankcase vent, if you do, you got a serious problem with that truck!! The crankcase/rocker cover vent comes from the top half of the engine, no exhaust should be in your rocker cover at all!!
