Hi Broken, personally, I never have, but that's because I have an understanding of what a PDL does. 1st, you should have a light on the dash indicating "PDL engaged", and 2nd, flipping the switch while the other wheels are spinning(while stuck) is detrimental to the PDL, and it only takes 1 time to ruin it. I'd check the oil in the front drive axle, if it looks like metallic paint, and you said it's making noise, it's probably a chipped gear, and the metal in the oil makes it's way to the bearings, ruining them and eventually takes out the axle or drive shaft seals.
I have never turned it on with it in gear and the clutch out.
The truck made noise the once and I saw the light still on and was running down the clear highway. I assumed the was the diff lock going out. It is not making noise now or ever has except that one time. I don't even know if it was the Diff Lock, I only assumed it was when I realized I had left it on.
Has anyone blown out thier Diff Lock?

I've broken freehubs, but never stuffed a derailleur into the spokes...
Back on topic... I'm not sure we're all on the same page:
Most trucks have a power divider which basically locks both axles together -- like 4 wheel drive. Each axle still differentials, so it is possible to spin tires on the same side - though usually they spin opposite corners.
Some trucks also have a differential lock -- which spins both tires on the same axle at the same speed. With the power divider & diff lock engaged, 3 out of the 4 corners will spin.
Driving with the power divider in at highway speeds for 5, 10, 20 miles won't really do any damage. Driving with the diff lock might -- particularly if you were applying a lot of torque and going around curves. That said, most newer trucks will automatically disengage the diff lock once you reach a certain speed.BROKENSPROKET Thanks this. -
If you blew a power divider, it would not still be operational after all this time

My grandfather had a driver snap the yoke going into the Power Divider.. That yoke is only 4 inches of solid steel... Pulling coal, he got spinning pulling up on the scale and then hit the scale and snapped it. It still pulled nicely but made a real bad clank every time you go into the accelerator.

Pdl,lockers and 2 spd rearends have certain rules of engagement. Activated by clutch and before spining are recommended. 2 spd rear ends you will have to stop before going to the low side. After running it's a good idea to stop and back up to disengage rearends.
