Yes i dont think the sense wire is the problem, i have changed the regulator plug last year. And shows good voltage on sense wire, on board and at the plug

disconnect the sense wire from the batteries, hook up a new wire to the board to a battery that’s outside the system see if it starts. If it does then issue isn’t the board and could be in the wiring itself.
Also remember changing out a 65 amp to a 120 requires a new size pulley.
also have you reset the board? Some models have a reset switch on the side of the board on the outside cover.D.Tibbitt Thanks this. -
Im not chaning between alternators. I have both 120 amp and 65amp . both of them replicate the exact problem which eliminates the alt and both are brand new... My problem is not on the board i am 100% of that.. My board doesnt have a reset button regardless..i have posted some troubleshooting i did early on in this thread.. ..i have bad contact with power or ground somewhere i am 90% sure..Thanks for ur help.I am going to finish it up todaySiinman Thanks this.

some Tripac alternators have a jumper on them. Not sure if yours does as well. But I had the same issue and it turned out to be a bad sense wire as it would read 12v but once it started it trips it.

It is definatly a possibility, my sense wire is reading same voltage as everything else when trying to start up. It goes from 12.6 volts to when the computer goes to kick the starter on, everything drops to 11.8. Then throws an alt code and never starts... I thought the sense wire is more for when it is already running? Or is that wrong?

the sense wire turns the alternator on or off, because you might need ac but no charging. The regulator is connected to it and the board.
the reason I wanted you to run a new sense wire to a different battery not connected to the system is to rule out the mother board. Once that’s ruled out you have a clear place to look. Which would be the wiring.JoeyJunk, gentleroger and D.Tibbitt Thank this. -
Ok well I am about to completlly give up on this... I have tried everything mentioned here other than jumping the starter... I dont think there is a way to jump it because there is an entire plug/sensor type going into the solenoid- instead of regular terminals like you would find on any other solenoid ever made in the entire universe.... This ####ing thing is so irritating... I have cleaned everything . Ran new wires from batteries to everything I possibly can.... I don't understand why they make this system so complicated... it's a basic engine that has minimal tasks... there is as much electronics on here as my Cummins... any other ideas are welcome... before I get the angle grinder out and cut the mounting bolts and throw this out in the desert

I have changed ground straps multiple times with no luck

If you cant get it off the solenoid just cut into the insulation on the wire until you can see metal and then jump 12 volts to it.After just put some silicone on it to reseal it.
