It has to be one of three things. Sounds like the caster has been eliminated. I like what HeavyD says ^^^
I'd say it's safe to say you have some restriction.
The hot gear box ought to be your clue though. Are you positive the gear to reservoir and the pump bypass hoses are returning fluid? It might be dead pumping causing the gear box to heat up.
Look on the bottom of the reservoir. There should be one big line (pump feed) and two little return lines. With the engine running break each little line open barely and the fluid should squirt out. If it barely dribbles from reservoir drainage, then you have gear box problems with your fluid circulation.
The center line is your return and the little outside line is the bypass.

yes i checked all the hoses and all have flow, no restrictions, i even ran it without the filter to see maybe that was the issue, shouldn't the steering get a bit easier as you rev the motor ? mine does not change at all, it feel the same at idle and at 1500 rpms.

No, the faster you rev, the more that goes to the bypass. It's designed to run 100% at idle.
I found this maintenance manual. I don't know if it will help you. It gives you a few things to look for and lubrication points.
Section 32, 33 and 46 is on the front end and steering.

lol i covered about 499 of them, just missing that one :/ all is lubed and the u joints are moving free and are in order with each other

At this point, the way I see it, as long as the steering gear input shaft rotates freely and since sector shaft adjustment made no change, the only thing remaining is that the sector shaft is bound up in the gearbox. I would return the gearbox for a full refund and find a different supplier. You might locate your local distributor for a Power steering specialists reman out of Westerville Ohio, Their gearboxes have been flawless.

actually the input shaft doesn't move smooth at all, i put a pair of vice grips on and moved it around, you can feel uneven stiff movement (with the truck running)
