It's not likely but if the EGR gasket is leaking the replacement is easy. Rear exhaust port has a better chance, you'll need all six. This isn't too bad, leave the turbo on the manifold and remove as a package. Clean and place new gaskets on manifold with 2 small zip-ties or thin copper wire diagonally on each port. You're going to have a hard time with the gaskets if you don't fasten them down, however the gaskets have a coating so don't tack them in place. Start all other bolt holes a couple of threads and then remove the zip ties before installing the last bolts, this makes it a lot easier. However, most likely you'll find that the donut gaskets that attach the three piece manifold together will be leaking. This is common, the surfaces where the donut gaskets sit will most likely be severely pitted with that much Milage. Volvo sells an assembly sealant with new gaskets for this but when pitted that won't help much, nor does any other sealant I've tried. Assembling it per Volvo it will not last if they're pitted and Volvo recommends manifold replacement at this time. However what does seem to help is stacking an additional approx. 1/2 thickness of a donut gasket in with the new one. You can use the old ones if they are in decent shape, a 3-in cut off tool using the shield as a guide for thickness. Then stack it with the new gasket. Place the new gasket on the least pitted area and assemble manifold, sealant can be used but I've done it without. You will have to tap it together to get the bolt holes spaced properly for fitment to the Head. You'll want the gaskets to bottom out on each other and fit tight. Reinstall the manifold on engine with new gaskets and you should be good to go for a while, this seems to last a lot longer than just the gasket with the recommended sealant.

    6cuda6 Thanks this.

Thanks for the instruction much appreciated and very helpful! I can definitely see the leak at the egr to manifold mounting point and i'm about 90% sure its leaking at the last exhaust port upper gasket area as my pic appears to show soot there as well. (ignore the oil leak as that will get fixed when i take care of injector cups]
