I have a 2007 4300 with an Eaton Fuller FS 6406N transmission and it started jumping out of 2nd gear. The transmission shifts smoothly through all other gears. 2nd gear won't fully go into gear. Has anyone had experience with this kind of problem?

That's a syncronized 6 speed. Sounds like you have a bad syncronizer and possibly second gear. I've also seen them develop excessive end play on the mainshaft from bearing wear. They had shift cover problems too, but mostly would get stuck in a gear and wouldn't come out without removal of the stick and shift tower.
QUALITYTRUCK Thanks this. -
spot on bender!i service a fleet of these.common issues.

Thank you bender and QUALITYTRUCK. I will be dropping the transmission tomorrow, can you give me an idea of what to look for? Will there be visible damage or excessive play in the gearing?
-
You will see visible damage to the 2nd gear syncro and 2nd gear. Also check the shoes on the shift fork. Get a repair manual to follow, you'll need it.

I have the Eaton Mid Range Transmission Service Manual (pdf), but interestingly enough it does not have a troubleshooting guide. I have not tried a transmission before so this could be interesting.
Nice picture that accompanies your reply. Did that cat make a full recovery? -
Follow the book and you'll do fine. You picked the best transmission to be your first, it's one of the simplest.
Thanks, yes, the kitty is doing well, those dang things do have nine lives! -
Bender, just wanted to let you know that you were right on the money with your diagnosis. Syncro and 2nd gear were replaced and the truck is back on the job. You were also right about being a good transmission to start with, no hitches in the repair. Thanks for the advice!

I am having an issue with a newly rebuilt Eaton Fuller Mid-Range FS5406A. We just installed the trans, and the issue is the same before having it rebuilt by an experienced builder. The transmission continues to "pop" out of six gear, same concern as before. Anyone out there have suggestions/advice
-
I checked the ring gear on the differential for any damage as suggested by the builder, no damage present, and serviced the rear. differential road tested the vehicle, and the concern is still present.
