Star4900.. I'm with you on the cab filters.
I haven't had any issues with def freezing. When these systems first came out I heard that you shouldn't let the DEF tank get below 1/2, which seems to help. Also the winter front can fool the temp sensor into thinking it's warmer out than it really is, so the computer shuts off the coolant going to heat the tank. I leave my winter front off down to about -20c and leave it open down to -30c. Another fellow I know had freeze ups last winter, but his went away by keeping the tank levels up.
Oops, now I see you said you keep it topped up. Maybe the winter front ?

Funny you say that because I always have the winter front on. I had to do that because my air system was constantly freezing up and that helped. And mechanics told me to put it on as it would help cut down regens. Maybe it is causing some of the problems??
I have the 23 gallon DEF tank and I never let it go down more than 5 to 7 gallons before I fill it, which is usually every second night.

Geez....wonder if the longer warm up time is also hurting me more also if that temp sensor thing is like you say?
After the first couple freeze ups, I started letting it sit and run longer before I take off, thinking that would help. -
Seems like that is consensus on the new Cummins engines, that they are hit and miss.
