i want to make a 1-box last forever. (forever=1,000,000 miles). my logic is unless the case or core catches fire, anything that could break or fail can be replaced, preferably before it fails and kills something else. the logic being that if you maintain it properly, it won't have to ever catch fire or melt itself.

cheap things i know you can get to:
    1. EGR valve, gets coated in soot and gets stuck. ~200k miles is where EGR valve and cooler start causing problems. pull it out and clean it.
    2. EGR sensor, gets coated in soot. easy plug and play replacement.
    3. doser injector (7th injector?). gets coated in soot and clogs. easy remove and clean, or replace.

expensive things you can't get to:
    4. DPF filter actual (the can), needs to be cleaned by 300k miles, or earlier.

vic med on youtube cleans his own EGR valve, and mentioned the sensors are less than 50 bucks new, cheap quick swap. the comments had somebody verify that replacing a dirty sensor showed immediate drastic improvement in engine power, like when new.

I never ever idle except for warm up and cool down, i am under the impression that idling causes 75% of all 1-box related issues due to the exhaust not being hot enough for the 1-box to burn itself clean. I usually block the right lane at 60 mph to keep as much of my paycheck as i can, but occasionally flog the peanuts out of my DD13 to make sure it's blowing itself clean and to give the engine some back pressure to do the same. or to get away from kamikaze lemmings trying to secure an insurance payout.

what else goes bad on the 1-box? i am under the impression there are 5 or 6 other sensors in various places in the process path, but i don't know of any other major components or valves. i've not yet read of the DEF injector going bad, only the doser injector at the front since it gets cooked. if sensors are cheap i'd just as soon replace the SET of them every 100k miles. thanks.

You might want to look into a new EGR/DPF cleaning system called Diesel Force, I just had mine done at PP Power. Thy run a foam chemical cleaner all the way through the motor, from the intake through the entire system. BG Products has something similar thy use on pickup trucks and cars. Might check out the you-tube videos on it.

failure types of DD 1 box
    a. mechanical - scr piece is moving back and forth in housing. No way to fix this. It usually caused by bad quality of manufacturing or hitting the bottom of 1 box to something on road . If DOC is pushed back use porta-power and try to move it forward. Sometimes it works. You can't avoid this kind of failure by maintaining your truck.
    b. overheating - this usually happens when doser block suddenly leaks and fuel goes to 1-box. Bad injector can cause this problem too. Also overheating can happen when engine idles in very cold weather. Some fuel accumulates in the 1 box and when you start driving it burns and melts everything inside. To avoid this situation you will need to enable Auto Elevate feature in CPC setting using Detroit's diagnostic software. I would suggest you to install ScanGauge D or KR and monitor DOC outlet temperature and DPF outlet temperate values. When you see them around 1200-1300 stop the engine immediately. At 1400 High temp fault will be logged and one of components inside could be damaged. Cleaning egr valve every week or changing sensors or going every sunday church will not help you in this case. I will suggest you clean egr delta p sensors ports every 100k miles. Every time when you take of DPFs for cleaning use small chimney cleaning brash and clean the pipe that is between 1-box and turbine. With that chimney small brash try to clean DOC's face area. Don't push it hard ! Clean it slightly. connect back the pipe and run the engine few minutes without dpf's. you will see black ash is coming out. After that install DPFs. This is it. Nothing else you can do to prolong 1-box lifespan.

one more thing. I would suggest you to check inside of intake manifold every 100k miles. look for excessive soot buildup and for fuel. Start the cold engine in the morning. let it idle 10-15 minutes. Stop the engine and check inside of intake manifold.

yeah like those things! o_O what other sensors are in there that you can actually get to and clean by hand? is there any kind of service manual that goes into detail on a Detroit 1-box components?

on the top of 1-box you can see to metallic tubes going to sensor box. some times they get clogged. it wont cause 1-box failure but will throw fault codes. after 300k miles you may open them and check them . There are two ports(holes) on that lines at pressure sensors housing that must be clean . nothing else to check or maintain on 1-box. Once again if you will not overheat or hit under 1-box it may last longer than 1 million miles..
