I had one break like that last year. Took a torch and blew it out a little at a time. The Cat shop at home says they use a welding rod to burn them out. I dont know what kind of rod it is but supposedly it wont burn the head only the stud. You could call them and find out . Thompson Cat Jackson TN. Dont even waste your time trying to drill it out.

I did 2 of my 3406's this winter, an E model and a B model. About 7 broken studs between them. Do not use easy outs! I would pull the manifold and replace all the studs if I were you. I welded a flat washer on the stud, then put a nut on the washer and fill the middle in with weld. Squirt alittle penetrating oil on it while it's still warm. Some of the studs took a few tries, but this is the first time I tried this method and it is the only way I will ever do it again! One was an extra pain so I drilled through it and squirted alittle fluid behind it.

This is an old thread but I have the same problem. Does anyone know how to use a torch to burn the studs out or how to use welding rod?

place nut and washer over broken stud. use stick welder with low hydrogen rods. strike and arc and once you're welding push the rod into the stud hard and work your way back out. let is cool by itself and once its almost cool and you can almost touch it start pouring lanolin on it. once cooled try and undo the nut gently working it back and forthspsauerland Thanks this.

With quality bits and the Cat drilling jig I dont have any troubles drilling them out. Just have to take your time and keep the bit lubed. Even save the old threads usually.
Welding is the next best thing, mig works good too. Especially if you working on someone else's failed attempt.spsauerland Thanks this.
