Howdy all,
Great forum. I have a problem. I picked up a truck and after driving it for quite a ways in the city I got on the Fwy and when I got up to 9th it popped out. It did this a few times and then it popped out of 4th (Same position). My buddies wife (newby) drove it and apparentely tried to force it into 9th I am guessing. Think this is a bent shift fork? If so, how easy/hard is it to fix. What else might cause this. The rest of the shifting feels pretty tight. I need to fix this asap.
Any help would be greatly appreciated.

Bent shift forks are not common, they are beefy. The shift fork and sliding clutch can wear where the fork rides in the sliding clutch gear. The clutching teeth on the slider and 4th/9th could also be worn down. 4th/9th gear could also be moving on the mainshaft from locater washer and or snap ring failure. You would need to pull the shift cover to inspect the internals. This can sometimes be done in the truck, but on most trucks it's a pull.

Is it a Rockwell/Meritor, or Eaton/Fuller? Hope it isn't a Spicer,, just didn't like that trans at all.
My experience was driving 1 and writing it up and being ignored, the engine would pull it skipping those 2 gears if you wound it to the limit and than shifted up. I had it pop out of 9th going downhill right after I got into it, I learned to not use 9th pretty fast. Going uphill heavy was a challenge. A few months, probably 40k miles, later one of the mechanics agreed it needed the trans to be repaired. The previous drivers hadn't written it up, 1 had quit and the other only drove it a few trips just before I got it. It did get worse as I drove it longer.
The dealership got it in and put in a remanufactured transmission, only took a little over a week, took over a month before it would shift decently at all, I have never had to drive another one that was as tight as that one. That was a Rockwell, the Eaton I drive now lost a cooling line and burned up, that replacement has been really good, easy to shift from day 1.
Eatons can be fixed with kits from the manufacturer, Rockwell doesn't offer the kits, so if it needs repairs, it usually is done by Remove and Replace. Eatons can be either way, but from what I have seen, R and R is pretty standard to fix transmissions. Usually put in a new clutch at the same time. -
Its an eaton/fuller. Not sure of the exact model. I am gonna try to pull the shifter out today. Its in a 96 Freightliner fld120. the truck has a raised (about 1 1/2 inces) floor in the center of the cab. Not sure if that comes off. I am gonna check today also.

Start with the shift tower springs. Had this a few times. Unbolt the shift tower from the Transmission, you will see three springs in three holes. One might be a different color so pay attention to which holes the color of springs go in. These springs are there to prevent the exact problem you describing and hold the detente in Place so it doesn't pop out of gear. The springs may even look good but have lost there tension. Eeeeeeeasy fix.

Also check the detente balls under the springs they can an do get flat spots wore in them a little pocket were driver works good for getting them out I if this is a eaton metric 10 speed there will be no springs under the shirt tower its located under the top plate on the shift rail I'm pretty sure its the old style 10 speed unless it has been swapped out

The springs are all about the same height, i didnt take them out though or check the balls. I will do that today before the tower goes back on just to be sure.

i had a problem like that in an 8LL and it turned out that a tranny mount was broken or loose i believe.

I hate to resurrect an old thread, but I think some of the details are really good in here and I am having the same problem on an Eaton-Fuller FRO in one of our Western Stars. My understanding is that if it were something like an isolator, detent, engine or trans mount, etc it would pop out of all the gears, specifically on rough roads. The important thing is it pops out of 4th and 9th immediately after engagement, and only out of 4th and 9th, no other gears. I was thinking the same thing that the first answerer wrote - specifically the first sliding clutch is probably worn. It also grinds on range shift, so I was thinking the range synchro (there is no air problem), both of which are pull and teardown or replace the tranny or run it till you blow it. Trans isn't really my area of expertise, though I can do an R&R pretty easily and struggle my way through a teardown with the right references (which I have), but if there are any other options, any easy answers, it'd be nice to try them first.

Just r&r the trans with a rebuild unit, replace your clutch as the trans is out and you can get back on the highway making money!
