It can be really difficult to get the crossdrillings clean for the egr delta sensor and sometimes I just remove the intake housing and put it in the parts washer. Clean out the heavy carbon from the crossdrillings with a drill bit by hand or with a pair of pliers and follow up with a rifle brush or pipecleaner for best results. Look for the Allen plug to remove at the end of the port for ease of cleaning. While you have the intake off, I suck the carbon off the intake heater with shop vac and a nylon brush to keep the chunks from going in the engine. I don't use any chemical cleaners other than mineral spirits and blow dry after cleaning. I have heard good results from easy-off oven cleaner but never tried it.
How exactly did you, "fix" the dpf port? Just curious....spsauerland and Kawi027 Thank this. -
I fixed the dpf port by grinding off the chunks of broken thread from the old mount that cracked till it was flat and smooth.
Took a piece of short pipe with female threads and put 3 good spot welds on it where the broked threads were.
Screwed in the sensor and we were good to go.

Very important to get those EGR Delta P orfices cleaned out. That sensor not only plays vital role in EGR flow calculations, but help calculate total volume of air flowing through engine for a/f ratio control, soot modeling for DPF, and even dosing for SCR. EGR is by far still the biggest root cause of most issues on emissions engines. You see firsthand how nasty it is and once everything gets soot packed the ECM makes adjustments for feedback that is false, usually resulting in more soot production. Gotta keep keep those air management sensors clean for it all to work right. Don't forget to check exhaust back pressure sensor, sensing tube, and mounting block on engine. The tube comes right off exhaust manifold.

Also today i cleaned out the exhaust back pressure sensor as well as the sensing tube off the manifold.

Remove the exhaust and did the snap excell test, no black smoke whatsoever. Took apart and cleaned the egr valve and air connection that the egr valve connects to. (both were extremly sooted)! Cleaned all orifices out vey well. Couldnt install pressure relief valve ( didnt get the new washer with it, have to order separate). I will report back when we install the pressure relief valve and run the injector performance test. Found a blown exhaust manifold gasket that is starting to screech, going to install new gaskets next weekend. Not sure if that is contributing to my issues.
