I do have injector warranty for 5yrs/500k miles. Is there a way I can test them or do they need to be removed and checked by a technician? The pre-adjustment fuel rate was 31.4gph at 1800rpm, 22.0gph at 1200rpm. It was raised to 33.0 at 1800 and 23.7 at 1200. Fuel pressure went from 81.7 to 90.0 # 1800rpm.

Get the VIN off somebodies truck with a 5" downpupe and go get one.
Otherwise I thi k its your driving. If u don't tenderfoot a big cat you will regret it. Also I've never found cats to be very weight sensitive. They get what they get at 30k or 60k lbs.
That motor is built to lug down. And rol into it. I know your used to hauling those heavy loads and thas where those driving practices come from. -
No can do on the downpipe, the turbo has a 4" outlet.
Yesterday I had my check engine light come on, saying Intake Actuator Valve 6 Not Responding, error code 290-7 if I recall correctly. It dereated me, a few minutes later the light went out and i got (most of) my power back. It seems like it's not pulling very well. -
A 625 shouldn't have a 4 inch turbo outlet IMAO. have you measured the exhaust restriction at the turbo outlet? High exhaust restriction at the turbo will give all sorts of problems, the best free flowing mufflers in the world wont help if there is a restriction up stream at the turbo.
If it does have a 4 inch outlet you should be able to get the 5 inch outlet from cat as the back part of the turbo exhaust housing bolts on. -
it doesn't sound right to me either. I don't think i've ever seen a 4 inch housing and it certainly shouldn't be on a C16
